Correct DPF Management

Exhaust gas treatment is not just a question of using the right components, the real challenge lies in managing the overall system to ensure stable, long-term machine operation. The EU Stage V emissions standard, fully implemented in January 2019, made diesel particulate filters (DPFs) mandatory for nearly all non-road mobile machinery (NRMM) within applicable power ranges.

As part of this regulatory step, the particulate mass limit was reduced from 25 to 15 mg/kWh, and for the first time, a particulate number (PN) limit of 1×10¹² particles/kWh was introduced. While a diesel oxidation catalyst (DOC) may suffice for particulate mass reduction alone, meeting the PN limit necessitates the use of a DPF. This requirement presented significant challenges for many engine and equipment manufacturers.

DEUTZ was well-positioned to meet these challenges early. Even before Stage V came into force, its engines were labelled “Stage V Ready”, with many already equipped with DPFs. DEUTZ’s TCD engine series, including the TCD 2.9, 3.6, 4.1, 6.1 and 7.8, were offered with integrated DPF systems either as standard or optional equipment, depending on the application.

Today, DEUTZ customers benefit from extensive operational experience and a mature, fully integrated DPF management strategy. Reliable operation of a DPF requires more than just hardware, it needs in-depth integration expertise and a clear understanding of varying application profiles. For example, tractors often operate under high loads and thus generate exhaust temperatures suitable for continuous passive regeneration. Forklifts or municipal machines, on the other hand, often run under low-load conditions that do not produce sufficient exhaust heat to burn off soot, making active regeneration strategies essential.

To address this, DEUTZ developed a sophisticated “heat mode” designed to raise exhaust gas temperatures and ensure filter regeneration under low-load conditions. This system works automatically via the engine control unit (ECU), which tracks soot accumulation through a chemical-physical model embedded in DEUTZ’s proprietary exhaust aftertreatment software.

The engine operates in one of four modes, depending on the calculated soot load:

  1. Normal Mode – optimised for performance and efficiency, with passive regeneration occurring during regular operation.
  2. Heat Mode 1 & 2 – triggered when soot accumulation passes a certain threshold; these stages elevate exhaust temperatures to actively support regeneration while maintaining machine productivity.
  3. Stand-Still Regeneration – reserved for extreme cases where passive and heat modes are insufficient, typically due to prolonged low-load operation in cold environments. In this mode, the machine performs a stationary active regeneration cycle by adjusting engine parameters to raise exhaust temperature.

Although stand-still regeneration is a reliable fallback, it is preferable to avoid it through proper integration of engine, DPF, and application profile. DEUTZ’s long-standing experience with diverse customer applications allows for predictive calibration, reducing the likelihood of manual intervention.

The soot load is not directly measured but calculated using exhaust temperature, pressure, and flow data, fed into a validated model that has been repeatedly confirmed by real-world testing and ash analysis. This high accuracy ensures predictable DPF performance and minimizes unexpected service downtime.
